Coastal Salt and Long-Run Steel: A Whanganui Roof at Twenty Years

My parents retired to Castlecliff in 2004 and had the old bungalow on Rangiora Street re-roofed in Zincalume long-run the same year, unpainted, because the roofer said it would see them out. In February 2024, twenty years on almost to the month, I went up with a camera and a screwdriver to see how it had gone. The answer was two roofs. The north face, washed by every rain, was dull grey and sound. The south face under the pōhutukawa, and every square centimetre under the eaves, was pitted, streaked with white oxide and rusting through at the cut edges. Same steel, same day, same roofer. The difference was salt and whether the rain could reach it.

Sea spray and the corrosion zones

NZS 3604 maps New Zealand into corrosion zones B, C and D, plus a sea spray zone that runs roughly 500 metres inland from breaking surf on exposed coasts. Castlecliff sits at the mouth of the Whanganui River with a west-facing black sand beach and a prevailing westerly, so the whole suburb is in the sea spray zone, and the salt load carries a kilometre or more inland on a windy day. In that zone standard Zincalume and standard Colorsteel are outside their warranty, and a galvanised roof is on borrowed time from the day it is fitted.

Salt does two things. Chloride ions break down the protective oxide that forms on the aluminium-zinc alloy, so the sacrificial layer is consumed far faster than inland. And salt is hygroscopic: it pulls moisture from the air at night, so a surface that would dry out in Hoon Hay stays wet in Castlecliff. Twenty years is a good run for unpainted Zincalume there. Painted, the same roof would have had another fifteen in it.

Where the roof was failing

Walking the roof with a marker, I found four separate problems, and they are the same four on nearly every coastal long-run roof I have looked at since.

  1. Unwashed areas. Under the eaves, the top 150 millimetres of the underside of every sheet never sees rain. Salt builds up and is never rinsed off, and the underside was corroding faster than the top.
  2. Cut edges. Every sheet end and every flashing is cut steel with no alloy coating on the raw edge. Inland the alloy protects a millimetre or so of bare edge. In sea spray it does not keep up, and the rust line runs back 20 to 40 millimetres from every lap.
  3. Fasteners. The screws were Class 3 zinc-plated, meant for a mild environment. Half the heads had lost their coating and were bleeding rust down the sheets. In sea spray you want Class 4 at minimum, and stainless steel with an isolating washer where the budget allows.
  4. Dissimilar metals. A copper television aerial cable had been draped across the roof for a decade. Every drip point off it had eaten a hole through the Zincalume.

Wash-downs, coatings and what they cost

The single cheapest thing a coastal owner can do is rinse the roof with fresh water twice a year, paying attention to the unwashed strips under the eaves and under any overhanging branches. A hose from the ladder is enough, and a professional wash on a 150 square metre roof runs NZ$300 to NZ$600.

Coating a coastal roof is not optional. A properly primed two-coat acrylic system, with the cut edges sealed and the fasteners replaced first, costs roughly NZ$6,000 to NZ$10,000 on a 150 square metre bungalow, and the primer choice on weathered Zincalume matters more than the topcoat. Where the steel is already perforated the sheet has to go; a replacement sheet in a marine-grade Colorsteel, supplied and fitted, is about NZ$120 to NZ$200 per lineal metre including the flashings that come off with it.

On my parents’ roof we replaced four south-face sheets, all the screws and the barge flashings, then primed and painted the lot. Total NZ$11,400 in 2024. The alternative was a full re-roof inside five years.

Reading a coastal roof before you buy or repaint

Look at the underside of the sheets from the ground with a torch. Look at the screw heads. Run a finger along a cut edge at a lap and see whether it comes back orange. If the roof is over fifteen years old and within a kilometre of the beach, expect to find all four of the problems above, and get the fasteners and edges quoted as their own line items, because that is where the labour goes. The work on my parents’ place was done by a Whanganui roofer who had seen enough Castlecliff roofs to price the unwashed areas without being asked, which is the tell that someone knows the coast.

How long does a Zincalume roof last near the sea? Unpainted, fifteen to twenty-five years in a sea spray zone, against forty or more inland.
